HYUNDAI IS RECALLING 188,282 MY 2001-2004 SONATA AND MY 2001-2004 XG300 AND XG350 VEHICLES ORIGINALLY SOLD IN OR CURRENTLY REGISTERED IN THE STATES OF CONNECTICUT, DELAWARE, ILLINOIS, INDIANA, IOWA, MAINE, MARYLAND, MASSACHUSETTS, MICHIGAN, MINNESOTA, MISSOURI, NEW HAMPSHIRE, NEW JERSEY, NEW YORK, OHIO, PENNSYLVANIA, RHODE ISLAND, VERMONT, WEST VIRGINIA, WISCONSIN, AND THE DISTRICT OF COLUMBIA. ROAD SALT APPLIED IN THESE JURISDICTIONS DURING THE WINTER MONTHS MAY RESULT IN PROGRESSIVE, INTERNAL CORROSION OF THE FRONT SUB-FRAME ON THE VEHICLES, AND MAY RESULT IN THINNING OR PERFORATION OF THE SUB-FRAME STEEL. THE CORROSION IS FREQUENTLY VISIBLE AND OFTEN DISCOVERED DURING INSPECTION OR ROUTINE MAINTENANCE, AND OWNERS MAY ALSO HEAR NOISES OR NOTICE TIRE MISALIGNMENT AND STEERING PULL. IF THESE SIGNALS ARE UNDETECTED OR UNHEEDED, THE CORROSION MAY PROGRESS AND THE FORWARD MOUNTING OF THE LOWER CONTROL ARM MAY DETACH FROM THE SUB-FRAME.
Risk: IF THAT HAPPENS, THE VEHICLE MAY LOSE DRIVE POWER TO THE WHEELS, AND THE FRONT WHEEL MAY MAKE CONTACT WITH THE FENDER OR WHEEL WELL, THEREBY INCREASING THE RISK OF A CRASH.
Fix: DEALERS WILL MEASURE THE THICKNESS OF THE FRONT SUB-FRAME AND INSPECT THE FRONT SUB-FRAME FOR CORROSION DAMAGE AND, IF NECESSARY, THE FRONT SUB-FRAME WILL BE REPLACED WITH A NEW SUB-FRAME THAT INCORPORATES ADDITIONAL HOLES IN THE UPPER AND LOWER PANELS. IF THE FRONT SUB-FRAME DOES NOT REQUIRE REPLACEMENT, THE DEALER WILL ADD DRAINAGE HOLES TO THE SUB-FRAME AND WILL TREAT THE SUB-FRAME WITH RUST-PROOFING MATERIAL TO STOP THE CORROSION PROCESS. THIS PROCEDURE WILL BE PERFORMED FREE OF CHARGE. THE RECALL IS EXPECTED TO BEGIN DURING APRIL 2009. OWNERS MAY CONTACT THE HYUNDAI CUSTOMER ASSISTANCE CENTER AT 1-800-633-5151.
Owner-Reported Issues (20 of 201)
Suspension →6 issues
Your car's suspension sub-frame has become severely corroded, which caused abnormal sounds and shuddering while driving at 35 MPH, making you nearly lose control of the vehicle. A mechanic was unable to complete a wheel alignment because of this corrosion. The dealer told you that your vehicle's VIN wasn't covered under the recall program and refused to repair it at no cost.

During a routine oil change inspection, a mechanic discovered that the front passenger side of your vehicle's subframe has rusted through in multiple places. This is a structural component that supports your suspension, and significant rust can compromise vehicle safety. There is an open safety recall issued in 2009 for this exact issue on your 2004 Sonata, and you should contact a Hyundai dealership to see if they can perform the recall repair, even though it was issued years ago.

Your 2004 Sonata's sub-frame has severely deteriorated due to rust, which you believe is related to Kansas's salt-heavy winters. Hyundai has declined to help, stating your state doesn't qualify for their salt-belt recall coverage. You're concerned about safety and frustrated that this appears to be a known issue affecting multiple Sonatas that weren't included in recalls. Addressing sub-frame rust typically requires professional welding, reinforcement plating, or full sub-frame replacement depending on the extent of damage.

Your car shudders and makes creaking and cracking sounds from the front suspension when you accelerate, especially around 30 MPH. A mechanic diagnosed that your front subframe, lower control arms, and lower suspension panels need to be replaced. The problem has been getting worse over time, and this issue may be related to a known suspension defect affecting some 2004 Hyundai Sonatas.

Your car's shocks and suspension have worn down significantly, making the ride unstable and causing you to nearly have accidents. The suspension is no longer providing proper support and handling. The fix will likely involve replacing the worn shock absorbers and possibly other suspension components.

Your Sonata's subframe (the metal frame that supports the suspension) has severely corroded, which a mechanic identified as related to a known manufacturer issue. This corrosion can compromise the structural integrity of your suspension system. Addressing this typically involves inspecting the extent of the corrosion and either treating it with rust prevention products or replacing corroded sections of the subframe.

Service Brakes →2 issues
Your brakes failed while driving, and your mechanic had to fabricate and install a new brake line to fix it. When you brought the car back for inspection, the mechanic found severe corrosion underneath that would prevent it from passing inspection. You believe your vehicle should have been covered under a specific NHTSA recall for suspension issues, but the dealer says your VIN wasn't included.

When you press the brake pedal, your car occasionally accelerates for a moment before actually braking. You've confirmed you're not accidentally pressing the gas pedal. This has happened at low speeds (under 25 mph) shortly after starting to drive on local roads, but it's inconsistent and you're not sure exactly when it occurs.

Suspension,wheels,unknown Or Other →1 issue
Your 2004 Sonata's rear end feels like it's swerving uncontrollably, especially on the freeway, and your front right tire goes flat randomly. A mechanic confirmed it's a suspension problem but couldn't pinpoint which part. The issue has gotten worse over time—even at low speeds like 35 mph, hitting a pothole or turning the steering wheel causes severe swerving and loss of control, creating a serious safety risk. The suspension system likely needs professional diagnosis and repair to identify and replace the failing component.

Service Brakes, Hydraulic, air Bags →1 issue
Your brake pedal went to the floor without stopping the vehicle while driving downhill at low speed, forcing the driver to intentionally crash into a pole to avoid a worse accident. The brake warning light was on, but the airbags didn't deploy during the crash, and both occupants were injured. The vehicle wasn't repaired or diagnosed at a dealer, though the manufacturer was contacted about the failure.

Steering,suspension,wheels →1 issue
Your front sub-frame has developed severe rust and metal thinning due to road salt exposure, which can cause the lower control arm mounting to separate and potentially lead to loss of steering control. This was identified during routine maintenance in December 2022. Your vehicle is covered under a 2009 safety recall (Campaign 09V124000), but Hyundai declined to repair it at no cost, citing that the vehicle is out of warranty due to age and mileage. Addressing this issue will likely require replacement or reinforcement of the front sub-frame and lower control arm components.

Suspension,service Brakes, Air,structure →1 issue
Your brakes failed while driving due to severe corrosion on the brake components and underneath your vehicle. A mechanic discovered the corrosion was so extensive that the brake lines needed to be fabricated and replaced, and your vehicle failed state inspection because of the damage. The dealer confirmed your vehicle wasn't covered under a suspension recall, so the manufacturer didn't address the issue.

Unknown Or Other →1 issue
Your 2004 Sonata has developed front frame corrosion similar to a safety recall Hyundai issued for 1998-2003 models, but the manufacturer is refusing to cover the repair because your car was built after the recall period ended. Front frame corrosion can weaken the structural integrity of your vehicle. You may need to have the corroded frame sections inspected, cleaned, and treated or replaced by a repair shop.

Power Train,electrical System,engine →1 issue
Your 2004 Hyundai Sonata is missing one of its two required catalytic converters and has only a single muffler instead of the dual exhaust system it needs for the 2.7L engine. This improper exhaust setup has caused motor oil to enter your engine block, damaged your heater core, and blown your head gasket. You've had certified mechanics replace parts, but additional problems keep appearing. The fix will require installing the missing catalytic converter, adding a second muffler and complete dual exhaust system, and addressing the engine block oil contamination and head gasket failure.

Structure,unknown Or Other →1 issue
Your front subframe has developed a hole due to rust. You've discovered that Hyundai previously issued recalls for this exact problem on your model, but when you check for open recalls using your VIN, none appear. Multiple dealerships confirmed Hyundai had addressed this issue before, which is concerning since you're still experiencing it. Fixing this will likely require subframe inspection and rust repair or replacement.

Suspension,electrical System →1 issue
Your car has conflicting information about a suspension recall — the HAS Buddy app says you have one, but your dealer says you don't. You're also experiencing electrical issues where your doors lock randomly, your seat moves forward and backward on its own, and your speakers aren't working. Additionally, when you hit bumps, you feel like your tires might come loose.

Suspension,unknown Or Other →1 issue
Your 2004 Sonata's suspension subframe has rusted and deteriorated, preventing a mechanic from replacing a control arm. Hyundai has acknowledged a recall for this issue on some 2004 Sonatas, but the company told you your specific vehicle (based on its VIN) is not covered by the recall, despite having the same problem. Fixing this will likely require a complete subframe replacement.
